Hello everyone

I am currently designing my own SFF case. I have spent a lot of time to look up all the measurements I need, but there are still a few which I have not yet

1)

What should the diameter for the screw-hole be?

2)

What length 6-32 screw should I use if the plate I am mounting the PSU to is 3mm thick? I was thinking of 6.35mm (0.25in) long screws.

3)

How far from the bottom of the motherboard-IO cutout should the center of the hole for the PCIe retention screw be?

4)

How far from the inside surface of the backpanel should the center of the hole for the PCIe retention screw be?

5) What screws are used are used to retain the PCIe card?

What should the diameter for the screw-hole be?

4.5mm is a good diameter for the case holes the fan mounting screws.

What length 6-32 screw should I use if the plate I am mounting the PSU to is 3mm thick? I was thinking of 6.35mm (0.25in) long screws.

That should be just enough thread engagement.

How far from the bottom of the motherboard-IO cutout should the center of the hole for the PCIe retention screw be?

I have 3.48mm.

How far from the inside surface of the backpanel should the center of the hole for the PCIe retention screw be?

I have 4.47mm. But both this and the previous dimension are accounting for powder coat thickness and clearance, so please double-check and don't just use the numbers as is.

What screws are used are used to retain the PCIe card?

Either 6-32 or M3 is what most cases use. I'm partial to Metric wherever possible, but either is suitable.
