I had a thought about putting the HDPLEX up against the wall at the edge of the GPU with a 267mm PCB.

Yeah, I get it, I also tried that. The issue is that you've got 110 mm of space for it instead of 167. Also doesn't help that HD-Plex PCB is 51.5 mm wide while if it was just 50mm wide it would fit under the rail like AIO fits. Maybe shaving off that 1.5mm would do the job.
So, if you let it sit a little on top of the Motherboard (or mount to the wall across the mobo), removed the USB front panel, and the button, you could fit the HDPLEX in-between the tabs and the wall and the AIO up against the center wall. A different button would be required, but I am pretty sure I could get a capacitive one in there pretty easily or custom make a mini tactile version.

What the stress on the main rail look like? 1.5mm shave doesn't seem like a lot, but I am not sure how much is currently there

I think you would want to push air out the top with the radiator mounted to the roof, and then the fan underneath it push air out. That way, the design is still close to normal and you create negative air pressure to suck in air from above the CPU.
I assume that if the perforation on the top just happened to line up with a 120mm fan mount, that would make it much easier.

I think you need to start drawing what you mean, because I'm not entirely sure if I understand your placement of components correctly. Just get the case layout from our configuration tool and mark what you want to put where.
As for the switch, that's a 16mm one.
If I were to do this, I'd try to shave off this 1.5 mm of HD-Plex or try to put it somehow angled to fit under the rail or maybe somehow in front of it, although placing connectors would be hard.
It feels to me really off when you want to strip literally all stuff from front panel just to do so. Why don't you figure out how safely mount the black ridge instead? Or maybe pick up a board that has IO with unused area and have the AIO outside instead of the power brick on some quick-connects.

I personally don’t use my front panel on my PC because of how I set it up so it’s not really a concern of mine. That being said it’s definitely not the norm. The worry I have with next to the GPU is taking space away from the GPU.
I guess the main reason for this conversation is that having the AIO and full size GPU in a sentry case will look amazing and still be portable. That being said, I wouldn’t want you to change anything about the case. It’s amazing as is and I was just excited about fitting more into the case. Plus I wouldn’t have to purchase an ITX GPU.

What would be the ideal measurement for custom length power supply cables with this configuration? (Sorry, English not so good).
We won't be determining this on our own, because there are a lot of factors to consider:
- Where is the EPS12V connector on the motherboard
- Where is USB connector (might interfere with other cables)
- Where is ATX24-Pin
- What kind of cooler are you planning to use
- how tall memory sticks will you use
etc.
We could do a co-op on this with a company specialising in custom cables, maybe we could talk with cablemod about this as we've seen a lot of 1.1 users talked about them.
Even if the custom cable lengths were long enough to accommodate anything excepting the most unusual positioning of connectors or cable management, it'd be much preferred to stock lengths.

(It blows my mind that SFF cases, used by people needing portability, don't have the weight stat freely available most of the time).

It’s not like you’re humpin’ 75+ lbs of gear on your body and a 27lb M249 SAW in your hands.
Although I wouldn’t mind having a saber on my back, regardless of weight, and the LMG in my hands nowadays.

The sentry v1.1 was 2.9kg, the sentry v2 is .25kg lighter, so 2.65kg.

It's quite a popular use case to use SFF cases for traveling so you don't have to make do with a laptop. When flying, you literally have to pay by the kg, so of course you want to keep weight as low as possible. TBH, I struggle to see the appeal of SFF cases if you aren't travelling with them. Your living space would have to be the size of a small closet to be that worried about your stay-at-home PCs size.

SFF cases are more than just means to travel with something different than laptop.
From what I've seen with backers of first Sentry, a lot of people have issue with having small apartments in big expensive cities, so they have fairly standard sized desks, but they want to use big monitors like ultrawides and have reasons for not wanting to have a big tower under the desk. So it's like small apartments and desks not catching up with the screen size trends.
Other than that, it's the console-size, because putting a tower case next to the TV rack is not aesthetically appealing, and stuff like RVZ01/ML08/Node202 is significantly bigger than console/sat receiver, so the disproportion makes it not look good together.
And obviously enthusiasts and people who want something different than standard towers, something unique standing on their desk.
